485 approval & questions

We found that our 485 were approved yesterday (online). Could anyone help me with several questions:

1.When can we receive the formal card (FP code 1)
2.How can we travel back to China without formal cards (we do not have AP)
3.My son was born here. Should we apply travel permission for him or we must apply visa? How long can he stay in China?
